hi guys. any ideas how to machine pocket in alluminum? lets say that dimensions are 100x100mm. problem is that the depth of cut is 60mm and t radius on edges is 3mm.
Can you share a model? The other question would be is there an opportunity to drill the corners out then go in there with a larger Mill and finish afterwards?
Use a bigger tool to get most of it. Finish it up (rest in some CAM softwares) with a reduced shank 4.76mm end mill from Maritool. 60+ is pretty far to stick out. Keep RPM on the low side to prevent chatter. Multiple depths etc. to get the wall finish good.

For me you need four steps:
1- drill the corners by a 5.9mm ,
2-open poket by a 12mm mill
3-pre finish corner by an high feed 6mm mill
4-side finishing by parabolic mill (5 axes motion)
OR if the poket is pass-through you can simply made 1 hole and then make the pocket on a edm wire machine.

Drill the center out oversize of end mill your going to rough with. Ramp down sling some chips don’t be afraid. Lastly finish with a long reach stub flute end mill with a radius.
